Copper vs Aluminum Heat Sinks: Which Material Should Engineers Consider?

Copper and aluminum are both widely used in thermal management, but their characteristics are significantly different.
Copper offers very high thermal conductivity, making it valuable when rapid heat spreading is required. It is often found in high-performance cooling components, copper bases, skived fin heat sinks, heat pipes, and other applications with concentrated heat sources.
Aluminum, on the other hand, is considerably lighter and generally easier and more economical to manufacture into large heat sink structures. Aluminum extrusion also makes it possible to produce integrated base-and-fin profiles efficiently for medium- and high-volume production.
This means that choosing between copper and aluminum is not simply a question of which metal conducts more heat.
Engineers must consider heat flux, component weight, available space, airflow, manufacturing method, corrosion protection, mechanical requirements, and cost.
Hybrid thermal solutions can also combine the advantages of both materials.
