Material selection has a direct influence on the thermal performance, mechanical strength, weight, and manufacturability of a heat sink.
Two commonly used aluminum alloys are 6063 and 6061.
6063 aluminum is widely associated with extrusion because of its good extrudability, surface finish, and thermal characteristics. It is therefore commonly selected for extruded heat sink profiles where complex cross-sections and cooling fins need to be formed efficiently.
6061 aluminum provides higher mechanical strength and is frequently selected when structural performance is particularly important. It also works well with CNC machining and is widely used in custom thermal management components.
The best choice should not be based on thermal conductivity alone. Engineers also need to consider mechanical loads, machining requirements, surface treatment, production volume, geometry, operating environment, and total manufacturing cost.
